One definition of insanity is doing the same thing over and over expecting a different result. It sounds like you are responsible for performing someone else's insanity.

In the 2nd pic in post #19 it appears the crack formed where the elbow joins the main assy. If the left end of the straight pipe is anchored solidly could the crack be due to linear expansion of the straight section causing the crack to form in that area? If so maybe installing a stainless flex coupling in the straight pipe would relieve the stress.

This is what I was saying from the beginning as well. And the 0P agrees with us. You know how foreman are though. Simply reading the word shut down makes them break out in a cold sweat while browsing through a dictionary. It is the world we live in.

    Just opinion..
Purely a cost decision, the elbow pictured is $13grand shipped to your door from china, using an alloy like p91 or inconel would push that price up 50x.

Is that a production item? $13K is dirt cheap. What is the wall thickness again?

Let me get this straight. You are repairing ruptures in the pipe walls, or the original welds joining the pipes?

"Ruptures" or cracks... Yes, the repairs are always in the run of pipe not in the returns that join them together. General consensus seems to be that they are due to creep stresses in the material aka metal fatigue

Don't know the age of this unit. Maybe it's time to shell out another $13k.
