    Ive seen people use jig saws on aluminum, but then again I never really even look at aluminum!

    My FEMI bandsaw if I'm working with tubes. My vertical mill if it's something more irregular.

    I was just using a black carbonrundium grinding disk the otherday to grind a aluminum weld and it worked good, u can even put aluminum in the chop saw or cut it with a thin black cut off wheel but a band saw is much better

    Zirconium flap wheels or disc with candle wax for lubricant to keep the aluminum from clogging up the wheel. Try searching the dollar store for large candles at a bargain price. Flap disc are made from overlapping sandpaper designed to stay sharp as the paper is consumed. Zirconia is made from the Blue/Green colored granules. Stay away from the brown/red colored granules. That granule is made from aluminum oxide. Aluminum will have a tendency to stick to it more than Zirconia. If you need to clean the disc use a piece of scrap steel. When you're done grinding use acetone to clean the way and oily residue before grinding. NEVER use brake cleaner! It produces a poisons fumes when exposed to a welding arc.

    If one needs to shave a millimeter off the end of a piece of aluminum to make it fit properly, how does one go about it?     They make grinding wheel specifically for aluminum for your 4.5" grinder. Also parafin wax works well to keep discs from clogging.
